LDPE Film Recycling and Pelletizing: Core Pain Points & Professional Solutions
 

Waste LDPE films (agricultural film, packaging film, shopping bags, industrial lining film) always bring common processing challenges: ultra-low bulk density, bridging and winding issues, high moisture content, complex impurities, excessive volatile substances from inks and adhesives, screw abrasion, unstable MFR, defective pellets with bubbles and black spots, and frequent downtime for screen replacement. The systematic pain points and targeted solutions are summarized as follows:

1. Feeding Problems: Fluffy Materials, Bridging, Winding and Unstable Output

Pain Points

LDPE film features an extremely low bulk density of only 30-50kg/m³. It easily causes hopper arching and bridging, and the loose film materials wind around the screw feeding section. Unstable feeding leads to fluctuating production capacity, frequent material blockage and empty feeding. Ordinary gravity feeding systems cannot adapt to LDPE film processing at all.

Solutions

• Equip with a professional densifier/compactor forced feeding system to pre-compact fluffy films into high-density material agglomerates for stable feeding into the extruder, completely eliminating bridging and arching.
• Install anti-bridging stirring and anti-winding pressure feeding structures on the hopper to avoid direct feeding of loose films.
• Control the size of crushed film fragments to reduce winding probability and ensure smooth feeding.

2. Excessive Moisture: Porous Pellets, Bubbles and Severe Odor

Pain Points

Washed LDPE films trap water in folds and crevices. Ordinary centrifugal dewatering can only reduce the moisture content to 15-25%. If the feeding moisture exceeds 1%, water will vaporize during melting, causing internal pores and bubbles in pellets. Water vapor mixed with oil stains and organic matters leads to stinky pellets, fish eyes and gels in downstream film blowing, and increases overall energy consumption.

Solutions

• Adoptscrew press dewatering machine to control the material moisture content ≤1% (high-end production lines can reach 0.3-0.5%), replacing single centrifugal dewatering.
• Configure multi-stage high-efficiency vacuum devolatilization (double-stage extrusion with double vacuum achieves the best effect) to remove residual moisture and low-molecular volatiles.
• Pre-dry wet agricultural film raw materials in advance to reduce cleaning and dewatering load.

3. Complex Impurities: Black Spots, Fish Eyes, Screw Wear and Frequent Screen Blockage

Pain Points

Waste agricultural films contain sediment and sand; packaging films are mixed with paper labels, adhesives, printing inks and trace aluminum composite layers. Hard sediment causes severe abrasion to screws and barrels. Adhesives and inks carbonize at high temperature, generating black spots, burnt materials and fish eyes. The filter screen is extremely prone to blockage, resulting in frequent screen replacement, long downtime and high material loss.

Solutions

• Adopt pre-treatment processes: shredding, crushing, friction hot washing, flotation and air separation to remove paper, aluminum and sediment completely; install metal detectors and iron removers to protect the screw.
• Apply continuous laser filter / non-stop screen changer for heavily contaminated materials to realize long-term uninterrupted melt filtration, reduce downtime and labor costs.
• Adopt wear-resistant alloy screws and barrels to resist sand and sediment abrasion.
• Add a hot washing process for printed films to remove residual ink and adhesive layers and reduce volatile substances.

4. Melt Degradation & Unstable MFR: Declined Mechanical Properties

Pain Points

Excessive shearing and overheating cause LDPE molecular chain breakage and melt degradation. Mixed raw materials (LLDPE/HDPE mixed with LDPE) lead to fluctuating melt flow rate (MFR). The recycled pellets have reduced tensile strength and elongation, failing to be reused for high-grade film blowing and only applicable for low-end products with low added value.

Solutions

• Adopt low-shear screw design with reasonable length-diameter ratio to realize gentle plasticization and avoid excessive shearing degradation and overheating.
• Strictly classify raw materials to separate LDPE, LLDPE and HDPE and avoid mixed feeding.
• Apply double-stage extrusion process: first stage for plasticization and filtration, second stage for low-temperature homogenization to stabilize melt quality and control MFR fluctuation.

5. Residual Volatiles, Inks & Adhesives: Persistent Odor and Burnt Materials

Pain Points

Printing inks, self-adhesives and organic residues produce oil gas and low-molecular volatiles during melting. Single-stage extrusion with single vacuum cannot completely remove these impurities, resulting in odorous pellets that fail customer quality inspection.

Solutions

• Remove most residual adhesives and inks via professional hot washing pretreatment.
• Equip with high-flow multi-stage vacuum degassing system (double-stage double vacuum is optimal) to fully extract oil gas and low-molecular volatile substances.
• Adopt precise temperature control to avoid local overheating and carbonization coking.

6. Pelletizing Defects: Broken Strands, Sticky Pellets and Uneven Particle Size

Pain Points

LDPE melt is soft in texture. Improper temperature control causes frequent strand breakage during strand pulling; water-ring pelletizing easily leads to pellet adhesion and uneven particle size, affecting finished product appearance and quality.

Solutions

• Precisely control die head temperature and cooling water temperature to stabilize strand cooling and forming.
• Adopt special cutter discs for soft LDPE materials for water-ring pelletizing, and optimize circulating water flow to eliminate pellet adhesion.
• Stabilize the discharging temperature of the compactor to ensure consistent feeding status of the extruder.

7. Heavy Pollution of Agricultural Films: High Cleaning Load and Great Environmental Pressure

Pain Points

Waste agricultural films contain a large amount of sediment and soil, which wear down crushing blades rapidly. The washing tank turns muddy quickly, bringing heavy load to cleaning systems and high sewage treatment costs.

Solutions

• Add a dry de-soiling process before crushing to remove most surface sediment in advance and reduce water washing load.
• Equip the cleaning system with sedimentation and sludge discharge devices to realize recycling of washing water and reduce water consumption and sewage treatment pressure.

8. Process Selection Suggestion

• Clean industrial LDPE film scraps: Single-stage extrusion equipped with compactor, high-efficiency vacuum and continuous screen changer meets production requirements.
• Heavily contaminated post-consumer films (agricultural films, shopping bags): Double-stage compacting pelletizing line is recommended, with compactor forced feeding, first-stage filtration and devolatilization, and second-stage homogenization to produce high-quality pellets applicable for high-value film blowing products.
